2009 Subaru Outback clunking sound

Starts making a clunking noise on acceleration after driving for about 45 minutes+. Noise and vibration seem to be under driver's feet. Only happens when car is warm; stops after car has been sitting a few hours/overnight. Noise happens when accelerating from a stop or very slow, up through about the 15-30 mph range. Accompanied by burning tar smell from heater vents. Mechanic replaced front left axle with no luck.
He kept the car and drove it 100 miles and couldn't have the clunk happen. When I got the car back, the clunking happened in about 30 miles of driving. He's at wits end.
