I'm not a bike tech but the HD is 4 cycle so the principles are the same. The obvious thing is that fuel is the trigger. You need to look for something that would make the engine starve for fuel when the tank gets low. This could be a restriction in the tank, in a fuel filter, inside a hose or anything else between the carb and the fuel supply. ~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~ We offer help in answering questions, clarifying things or giving advice but we are not a substitute for an on-site inspection by a professional.

2003 HD; I had a snowmobile that did the same thing. The dealer was at a loss. Couldn't duplicate the symptom. After much head scratching (and hair loss) I found that a piece of plastic from the drilling of the tank for the sending unit was working it's way into the supply port and blocking off the fuel. Drove me nuts. You don't want to stall out 40 miles, in 10' of snow, from the snow park. Could be something that simple. Just a thought. Loren SW Washington

three thoughts: some thing in the tank. has the bike recently been modified so that the tank sits at a different attitude than normal. Like, even a larger or smaller diameter rear tire installed? did this start happening after the tank was removed/reinstalled. Could be the fuel supply hose is pinched. Being a gravity feed system, with a fuller tank the head pressure may be enough to overcome the pinch and net enough when the tank is low.

The '03's (100th anninersary ed.) were using fuel injection by then and thus, a fuel pump. The pump, while working, may not have had enough pressure to shoot the nozzles. The gravity feed of a full tank would help it run fine, but on its own the pump wasn't pushing enough psi's by the time it began to run low. Just another angle, Cheap Mark '96 Sporster, '01 FXD

plastic tube inside tank cracked. take off gas cap, turn key on, listen for fuel pump to stop, should hear broken plastic tube spray fuel inside of tank. check with HD, possible warranty.
