2000 Mercury Sable with approx 106,500 miles (I don't remember which of the two engine options it has but it shouldn't really affect this issue. I purchased this car in March, in May the rear driver side broke off entirely (there had been vibration before this, I was actually about to take an off ramp to check it when this happened) All lug studs and bolts were replaced, my regular mechanic was confident in the repair. Approximately 2 months later, I found two broken lug studs on the same wheel I discovered this luckily before anything worse happened. Once again the lug studs and bolts were replaced, my mechanic said the holes in the rim that the lug studs go through must have been bored out a bit when the wheel came off previous, we also replaced the rim at this time. now again I found a lug stud broken off the same wheel. this time my regular mechanic found two broken lug studs on the other rear wheel as well. My mechanicfeels it is the fact that the drum breaks on the rear have a small lip that makes the wheels not fit exactly snug (according to the dealer, these are the only parts listed for the rear drum brakes for the vehicle). The dealer first thought the lug nuts being used might not be the correct ones for the stock alloy rims (My mechanic informed me he got the bolts directly from Ford which were correct for those rims). Now the dealer is figuring that the spindles are damaged. I'm at a total loss, but I don't want to keep throuwing good money after this problem when people can't seem to figure it out. Any ideas at all?

That has to be some kind of issue with the wheels being incorrect. ~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~ We offer help in answering questions, clarifying things or giving advice but we are not a substitute for an on-site inspection by a professional.

Sorry, I should have included, all the wheels are stock alloy rims for the car, the replaced on was also matched with a used stock alloy rim.

Wheel needs to be right as HT just said. Hey, I'm from the stone age but when one stud breaks off usually from taking it off you might do just one. If these were all over-torqued once they may have trashed the hub/bearing assy and when more than one is found broken you toss the hub in my book. Couple possible types for anti-lock or not but basically a good name as I'll show should be ready to go. Wise to recheck torque to spec on LEFT side wheels after messing with lug nut/stud issues after a drive as the resonance would be to loosen them and that wobble could break them off. Too important. Right good condition wheel and perhaps new lug nuts too along with the hub. Not that expensive especially vs what could happen with a wheel falling off! Should be ready with the new studs but again recheck that torque and do not overdo that! T

If the studs are installed correctly and the correct wheels are used and fully seated, they will not break. I have never seen it happen in 40 years without having a wheel mating problem. How straight do these wheels rotate once they are mounted? ~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~~ We offer help in answering questions, clarifying things or giving advice but we are not a substitute for an on-site inspection by a professional.

Ifs? I've seen several and most could trace to over-torquing if stud broke off. Other that was caught right away was rust flakes between drum or rotors that dropped down to bottom and wheel felt properly tight but was all wobble right away if not caught then loose lug nuts and the failures which could wreck the wheel too. Driver if not tech should notice it's wrong right away if/when that crap happens, T

Can you take pictures of the hub flange with the wheel removed and with the wheel on? Post the link in here. Maybe looking at it may give us some ideas. Since we volunteer our time and knowledge, we ask for you to please follow up when a problem is resolved.

I'm afraid I'm at work and the car is currently in the shop so I can't take picutres right now. There's no way I would take this one on on my own, since the professionals I've talked to at my local shop and the dealer have differing ideas and they are professionals. The dealer assured me when I bought it and again today that the breaks were replaced prior to me driving it off the lot, but the drum brakes are showing a fair amount of rust especially for having not even been through a Wisconsin winter (if fact only a really dry Wisconsin summer). I haven't noticed anything at low speeds, there is a slight wobble at about 50-55 miles per hour which I simply attributed to it being an older car. One other theory that had been floated was that the car had perhaps been in an accident and damaged the frame causing undue stress, there was nothing on the carfax, but that could simply mean that it wasn't reported.
