I have a 2002 Expedition 4x4 with 5.4 Triton.

Exhaust pipe outside diameter from cat back appears to be 2.5".

I want to buy a Flowmaster 70 series big block and install. Plan on using sawzall to cut the pipe right in front of the muffler and put new one on. Any problems using clamps as opposed to welding?

Not sure what offset to get on the muffler?

There isn't much distance from the stock muffler outlet to the exhaust tip. I plan on purchasing a new exhaust tip, will that clamp directly to the outlet of the new muffler without any problem?

Although it's possible to use clamps, when doing a custom job like that, nothing will fit good enough for the clamp to work well. You would be way ahead of the game to let an exhaust shop do that for you as they can do a professional job for a very reasonable price. I bring my own stuff to an exhaust shop and I even used to work for one but they are better equipped and better trained to do that work.
